Anyone have a cheat sheet that outlines what Staples shipping boxes work best with the various Lego boxes?

Measure the boxes you have the most of.  Staples has a box for just about everything.  I think in my last order I had about 5 standard sizes that fit about everything.

I bought 50 - 11-3/4"(L) x 8-3/4"(W) x 4-3/4"(H) - Great for $20 sets (Wolverine Choppers 6866 & Power Armor Lex 6862)

 

&

 

25 - 24"(L) x 14"(W) x 4"(H) - Great for Dolphin Cruisers, Black Gate's & Weathertops)

 

Total = $34.82 shipped

For those who don't know, the free USPS boxes are really good for smaller sets too, I use the ones that are roughly 15x12x3 and they fit sets like Umbaran MHC and Friends Adventure Camper perfectly.

Those are only Priority Mail Flat Rate, right?

Those should work size wise but I'd recommend bubble mailers, I've had trouble with other envelopes being ripped open and the minifigures falling it in transit. Happened more than once so I know it wasn't someone trying to scam me

There is a 15 x 12 x 3 mailing box that is NOT flat rate. Those can be ordered from USPS for free 25 per case.

The only caveat is they have to be sent using priority mail, but I generally send everything priority anyways so it's not a big deal for me.

Also for bubble mailers, check out Sunuku mailers on ebay. I recently purchased 50 bubble mailers for minifigs for $7, and you can get them cheaper if you buy more. They're not as high of quality as some other brands, but they definitely get the job done.
